Last November, a German distributor walked into our QC bay with a 3-season bivvy he'd bought from another factory. He unzipped it, pointed at the condensation pooling on the inner wall, and asked one question: "What would you change?"

I told him the fabric was fine for June through September. The problem wasn't the bivvy — it was the spec sheet he'd signed off on without asking one question about hydrostatic head.

That conversation happens at least three times every autumn. A distributor orders a container of 3-season bivvies in March, sells through by October, and by November the emails start coming in: "The seams are leaking" or "Condensation is waking my customers up at 4am."

It's not a product defect. It's a specification mismatch, what was ordered and what the end user actually needed for British winter nights on the bank.

What Actually Changes Between a 3-Season and a Winter Bivvy at the Manufacturing Level?

The short answer: four things change. Everything else is styling.

First, the fabric. A 3-season bivvy typically uses 150D polyester with a PU coating rated to roughly 3,000–5,000mm hydrostatic head. That keeps out an October drizzle. It does not keep out 48 hours of North Yorkshire sideways rain in February. A winter bivvy needs 210D minimum, often 420D ripstop in high-wear zones, with a hydrostatic head rating of 10,000mm or higher. The premium factories, the ones supplying brands like Trakker and Aqua Products, are pushing 15,000–25,000mm now, but those fabrics cost significantly more, roughly 2× to 2.5× what a standard 150D PU-coated roll costs at factory gate.

Second, seam construction. On a 3-season bivvy, standard single-stitch seams with basic PU tape work for about 18 months of weekend use. On a winter bivvy, every main seam needs double stitching and heat-sealed tape. The tape itself changes: the budget stuff is 15mm PU tape that starts peeling after one season of freeze-thaw cycles. The proper winter-grade tape is 22mm and uses a thermoplastic polyurethane (TPU) backing that stays flexible below -10°C.

Third, the frame. A 3-season bivvy can get away with 16mm aluminium poles, 0.8–1.0mm wall thickness. A winter bivvy needs 19mm minimum, 1.2mm wall thickness, preferably 6061 or 7005 aluminium. Why? Because snow loading and strong wind gusts can put several times the static load on a frame compared to a calm summer night. I've seen 16mm poles snap at the elbow joint during a Scottish winter session — the photos looked like someone had taken bolt cutters to them.

Fourth, ventilation engineering. This is the one most spec sheets miss. A winter bivvy traps heat. That sounds great until you realize a human body exhales roughly 400ml of water vapour overnight. In a sealed winter bivvy at 2°C outside temperature, that vapour condenses on the inner wall and drips onto the sleeping bag by 3am. A properly designed winter bivvy has mesh-backed rear vents positioned above the sleeping area, with external storm flaps adjustable from inside. The vent placement needs to be above the occupant's head and angled to create a convection current without creating a wind tunnel.

Hydrostatic Head: The Number That Separates a Warranty Claim From a Reorder

Hydrostatic head (HH) measures how much water pressure a fabric can withstand before leaking, expressed in millimetres. A 1,500mm rating means the fabric can hold a 1.5-metre column of water before moisture penetrates.

Here's what most distributors don't realize: a fabric's HH rating drops over time. PU coatings degrade under UV exposure, repeated folding, and abrasion from bank-side gravel. A brand-new fabric rated at 5,000mm might test at roughly 3,200mm after 50 nights of use. By 100 nights, it could be below 2,000mm, which is when the "my bivvy leaks" emails arrive.

The conversation I have with every procurement manager: do you want your brand's name on a bivvy that leaks in month 13, or month 37? The cost difference at factory gate between a 5,000mm and a 10,000mm fabric is roughly £3.50–£5.00 per unit for a 2-man bivvy. Your retail margin absorbs that. Your returns rate determines whether it was money well spent.

Frame Engineering: What OEM Buyers Should Specify

The frame is where factories try to save cost because it's invisible at point of sale. A customer unboxes a bivvy and sees fabric, colour, branding. They don't see the aluminium grade or wall thickness.

Specify these three things in writing on your purchase order:

Pole diameter

16mm is standard for 3-season. 19mm is the minimum for winter. Anything less than 19mm on a bivvy marketed as "winter-rated" will generate frame failure returns. A 19mm 6061 aluminium pole with 1.2mm wall thickness has significantly more bending resistance, roughly 35–45% more than a 16mm pole with 0.8mm walls.

Joint type

Push-fit joints are cheaper but develop play after 30–40 setups. Shock-corded poles with reinforced ferrules cost roughly £0.80 more per pole but eliminate joint rattle and survive being forced apart when frozen. For winter bivvies, spec shock-corded poles with anodized ferrules: the anodizing prevents aluminium-on-aluminium galling when frozen poles are pulled apart.

Peg points

A 3-season bivvy can work with 6–8 peg points. A winter bivvy needs 10 minimum, with reinforced webbing loops, not just eyelets punched through the fabric. The extra peg points aren't for holding the bivvy down in calm weather. They distribute wind load across the frame. A single 60mph gust hitting an unpegged side panel can generate enough leverage to bend a 19mm pole at the centre joint.

The Condensation Problem Nobody Talks About in the Catalogue

Single-skin bivvies, the most common construction, will always condense moisture on the inner wall in cold weather. Physics guarantees it. The dew point inside a single-skin shelter occupied by a warm, exhaling human at 2°C ambient temperature sits somewhere around the inner fabric surface.

What changes between price points is how the bivvy handles the condensation. A cheap single-skin design lets water run down the inner wall and pool in the corners, soaking the groundsheet. A well-engineered single-skin has a condensation channel: a folded hem at the base of each side wall that directs runoff onto the ground outside the groundsheet. This costs roughly £0.40 per bivvy in additional fabric and stitching.

The premium solution is a double-skin or hybrid design: an outer waterproof flysheet with a breathable inner layer separated by an air gap. This moves the dew point into the gap between layers, keeping the inner surface dry. It adds roughly £12–£18 to manufacturing cost and 1.2kg to packed weight.

For the B2B buyer, the decision tree is clear:

3-season, UK/European summer use: single-skin, 150D, 3,000mm HH, condensation channel.

Winter, UK/European year-round use: single-skin, 210D minimum, 10,000mm HH, condensation channel + rear mesh vents.

Winter, premium brand positioning: hybrid double-skin, 420D flysheet, 15,000mm+ HH, full ventilation system.

Seasonal Inventory Planning: When to Order What

I've watched enough purchase orders come through to know the pattern: every European distributor places their bivvy order in January–February for April delivery, and every year roughly 30% run out of winter stock by November and start panic-ordering.

The manufacturing lead time for a standard OEM bivvy order is 45–60 days from PO confirmation to FOB Ningbo. Custom colours or non-standard fabric specs add 15–20 days. Container shipping to a European port adds roughly 30–35 days.

The August–September order window is the one most distributors skip, and it's where the margin lives. By November, retail stock is depleted, customers are looking for winter shelters, and the distributor who has inventory sells at full RRP with zero discounting pressure.

MOQ and Customization: What's Negotiable

For a standard 3-season 2-man bivvy using stock 150D fabric in one of the factory's existing colourways, minimum order quantity typically starts at 100–200 units per colour. The MOQ drops to around 50 units if you accept mixed colours in a single production run.

For a winter-spec bivvy with 10,000mm HH fabric and reinforced frame, MOQ starts higher, typically 200–300 units, because the fabric mill has a minimum roll order and the factory won't stock winter-grade fabric speculatively.

Custom colours: roughly 300 units minimum per colour. The cost adder is £1.50–£3.00 per unit for a standard Pantone match, more for multi-colour panels or camo patterns. Custom branding, embroidered logo, branded stuff sack, branded peg bag, runs £0.80–£2.00 per unit depending on complexity.

One thing I tell every new buyer: do not order a full container of winter bivvies in a single colour. Winter bivvies sell at roughly 60–70% the volume of 3-season units. If you're stuck with 400 olive-green winter bivvies in March, you're discounting them or storing them until September. Split your winter order across 2–3 colours, minimum.

When a 3-Season Bivvy Is Actually the Right Call

Not every market needs a winter bivvy. If your distribution covers southern Europe, Spain, Italy, southern France, a well-made 3-season bivvy with 3,000–5,000mm HH and proper condensation channels will serve roughly 85% of your customers year-round. The marginal cost of speccing 10,000mm fabric adds nothing to your sales in a climate where winter lows rarely drop below 3°C.

Similarly, if your retail channel is primarily day-session anglers who don't sleep on the bank, a lightweight 1-man 3-season bivvy is the right product. The winter bivvy buyer is someone doing 24–72 hour sessions in conditions where the bivvy is the only thing between them and hypothermia.

The factory's job is to build what you spec. Your job is to spec what your market actually needs, not what the catalogue says is "best."
